I remember back at college for thesis a lot of people did the whole expanding foam thing to build the bodies for cars(Industrial Design) around a frame, until the Interior design students all complained about the headaches and they ended up banning 2 part foam. Wusses. :). That stuff was great to work with, and the ultra fine dust it created when sanded coated the inside of our lungs like breading on KFC chicken. Ah, good times.
